Does using vinyl ester in place of poly solve the print thru issue and thus eliminate the need for mat in the schedule?

No sir, you are still gonna need a skin coat of csm to stop print through. You should also use between layers of cloth. Vinyl doesn’t shrink as much as poly but I wouldn’t chance a cloth on cloth layup with it.

Now, depending on what you are making there are other materials to stop the print. But these are usually not used on hulls. Usually used on large flat panels.

The guy making the carbon fiber casting platform uses one of these products.

Is it possible to gelcoat a hull size mold with brush or roller? Or do all the builders use guns?

Brush and roller is possible and still done by some. But you can buy a dump gun for around $200 and get a more even coverage of material. These guns use disposable paper cups so you calculate material needed and fill up x number of cups. Catalyze one at a time, pull the trigger, and squirt!

Shrink is dependent on the styrene percentage and polymerization temperature. It is not exclusive to resin chemical composition. DCPD resins have some of the lowest shrink ratios. Shrink also does not effect print-through of the laminate, only the core material.

What size parts are you doing? Look into the PPS pressure cup gun.
